Have a 91 xj and am going to be pulling the dana 35 in about 2 weeks to replace with a 8.25. So the dana 35 is for sale. Message me with a offer or trade for off road stuff for my jeep
Do you know what year the Chrysler 8.25 came out of?
If it's pre 97 you're wasting your time and money as it's only marginally stronger than the Dana turdy5 and only stronger because the housing is 1/4 bigger. The axle shafts are still only 27 spline and you are not reducing any risk by switching. Most people that blow up 35s are people who are heavy on the skinny pedal, if you know how to pick a line and ease over obstacles it should never grenade on you, even with a set of 35" tires. I know a handful of finesse wheelers who have run 35" tires on a Dana35 for years with no issues. If you are not a finesse wheeler the Chrysler rear end isn't going to help you much anyways. This is all just personal experience and my own opinion.

Ya there's no way to keep your tire on if you break an axle shaft....well not "No way" but it takes some doing with a large log or highlift and straps and or rope.....it's really not pretty.
Yes that 8.25 you have will be a 29 spline with slightly larger axle tubes, so it will take a lot more to break....BUT it's still a c-clip. I'm not sure what's involved in the swap but I'm thinking it's pretty much a bolt on project, although you are going to need larger U-bolts for sure. Yes that's very real Shane, that's really the only way to keep the tire in place if you break an axle shaft.
I have a set of non c clip axles semi floater style with berrings and 10" drum brakes, was looking to get 80$ out of all of it... makes for a good upgrade for a turdy five
apparently it still leaves something to be desired being a 7.5" ring gear but. but I think you would need to find the berring races that are pressed into the housing(stupid me didnt realize I should have grabbed them), it will replace the unit bearing that is stock them and then just sliding the axle in and bolting it all up and some new brake pads and drums or have these drums turned.. apparently all this will do is keep the tire on the housing for a while while you figure it out..
another option is what gear do you have? I know where there is a welded 8.8" ford axle with 3.73 -3.75s
8.8 with discs,cheap and ez swap..........still uses c-clips,unless you're going BIG tires you'll never break it,and there's eliminator kits for them,also more locker selection than 8.25

because the c clip holds the axle shaft in, when you brake an axle the tire just slides out of the axle tube

unless you have semi or full floating rear axles. then the wheel bearring will hold them in sorta
